Doug, A while ago I too was looking for a way to bend tempered aluminum without cracking it. Back then I came across the following article http://www.eskimo.com/~smallnet/JoeArticles/AlLandGear.html which advocated heating to 500 deg. and then rapidly quenching, just the opposite of how steel is annealed. I never got a chance to try it out as I sold the Safari motor home. There was a minor bent piece over one of the wheel wells.
